id="h-boeing-757-replacement-remains-a-major-industry-gap">Boeing 757 Replacement Remains a Major Industry Gap

The Boeing 757 played an important role in the commercial aviation market because of its combination of passenger capacity, operating performance, and range.

Although Boeing did not originally design the aircraft specifically for transatlantic operations, airlines later used its capabilities to operate routes between North America and Europe.

The aircraft allowed carriers to connect smaller markets without deploying larger widebody aircraft such as the Boeing 767 or Boeing 787.

Boeing ended 757 production in 2004, leaving airlines without a direct successor from the manufacturer.

The demand for an aircraft positioned between traditional narrowbodies and widebodies subsequently became an important part of industry discussions.

Boeing explored a potential middle-of-the-market aircraft programme, commonly associated with the proposed Boeing 797.

The concept targeted an aircraft larger and longer-range than the largest Boeing 737 variants but cheaper to operate than a Boeing 787 on routes that could not support a larger widebody.

Such an aircraft could have allowed airlines to introduce thinner transatlantic routes while maintaining more manageable operating costs.

However, Boeing never launched the proposed aircraft programme, and the market opportunity remained largely open.

<img Alloing

Airbus A321XLR Fills Part of the Market Gap

While Boeing did not introduce a new aircraft to replace the 757, Airbus expanded its A320neo family with the A321XLR.

The Airbus A321XLR offers additional range compared with conventional narrowbody aircraft, allowing airlines to operate longer routes that previously required larger aircraft or more specialised fleet configurations.

Airbus delivered the first A321XLR to Iberia (IB) in October 2024.

The aircraft provides airlines with another option for launching long-distance, lower-demand routes without deploying a widebody aircraft.

However, the A321XLR is an evolution of an existing aircraft family rather than an entirely new airframe.

Its development therefore does not fully address Kirby’s demand for a purpose-built 757 replacement.

The distinction is important because introducing additional capabilities into an existing aircraft family is different from developing a completely new aircraft architecture.

Airbus also faces a potential commercial challenge. A new aircraft positioned directly against its A321XLR could reduce demand for an established product family.

Consequently, developing another aircraft in the same market segment could create a difficult investment decision for the European manufacturer.

Photo: JetZero

United Airlines Backs JetZero’s Blended-Wing Aircraft

Kirby is supporting the possibility of a new aircraft manufacturer entering the commercial aviation industry.

One company attracting United Airlines’ interest is JetZero, a startup developing a blended-wing-body aircraft.

Unlike conventional aircraft, which use a cylindrical fuselage attached to separate wings, JetZero’s proposed design integrates the fuselage and wings into a broader lifting structure.

This configuration aims to improve aerodynamic efficiency by allowing more of the aircraft’s body to contribute to lift generation.

United Airlines announced an investment in JetZero and a conditional purchase agreement on April 24, 2025.

The agreement establishes a potential pathway for United to acquire 100 aircraft, with options for another 100.

JetZero’s proposed aircraft is designed to accommodate approximately 250 passengers.

The agreement is conditional on development milestones and the aircraft meeting United’s operational and commercial requirements.

One important milestone identified in the announcement was a full-scale demonstrator flight targeted for 2027.

The aircraft’s wider body could also create operational challenges, particularly at airport gates and existing terminal infrastructure.

United’s support therefore represents a potential long-term investment rather than a confirmed order for an aircraft ready to enter commercial service.

Photo: Global Times

Why a Third Aircraft Manufacturer Faces Major Challenges

Although additional competition could benefit airlines, establishing a new commercial aircraft manufacturer would require enormous financial resources and technical expertise.

Developing an entirely new aircraft involves significant costs across engineering, testing, certification, production facilities, and supplier partnerships.

One estimate cited in the industry discussion places the potential development cost of a clean-sheet commercial aircraft at as much as $30 billion.

For illustration, recovering $30 billion across 5,000 aircraft deliveries would represent approximately $6 million in development costs per aircraft, before accounting for manufacturing and other commercial expenses.

A new manufacturer would also face several major barriers.

Engineering and engine partnerships: Developing a commercial aircraft requires experienced aerospace engineers and extensive technical resources. A new manufacturer must also establish relationships with established engine suppliers, which are essential partners in any major aircraft programme.

Aircraft certification: The company must demonstrate that its aircraft meets aviation safety requirements. It would need to establish a working relationship with the Federal Aviation Administration (FAA) and complete the necessary certification process without an established commercial aircraft programme.

Airline fleet compatibility: Existing airlines already operate large Boeing and Airbus fleets. Their pilots, engineers and maintenance teams receive training around these aircraft, while their spare-parts networks and supply chains support established manufacturers.

A new aircraft must provide enough operational and financial advantages to justify the additional complexity of introducing another aircraft type.

Customer confidence: Airlines would need confidence that a new manufacturer could deliver aircraft on schedule, provide long-term maintenance support and maintain a reliable supply of spare parts.

Competitive pricing alone might not be enough to overcome the risks associated with buying aircraft from a manufacturer without an established delivery record.

These challenges make it difficult for another manufacturer to replicate the commercial positions Boeing and Airbus have built over several decades.

Photo: Embraer

New Aircraft Technologies Could Change Commercial Aviation

The opportunity for new aircraft manufacturers may extend beyond developing a conventional aircraft to compete directly with Boeing and Airbus.

Emerging technologies could introduce operating models that established aircraft manufacturers have not yet fully addressed.

Electric aircraft, for example, could support short takeoff and landing operations while reducing operating costs on shorter routes.

Such aircraft could allow airlines to connect destinations that lack sufficient infrastructure for conventional commercial aircraft.

Blended-wing designs could also offer improvements in aerodynamic efficiency and create different cabin and cargo configurations.

Another area attracting attention is supersonic and suborbital aviation. These technologies could potentially change how airlines approach long-distance travel, although they face substantial technical, commercial, and regulatory challenges.

These developments represent a different competitive opportunity from simply introducing another conventional narrowbody or widebody aircraft.

For airlines, the most significant advantage could come from technology that reduces operating costs or makes previously uneconomical routes commercially viable.

Photo: Archer

Boeing and Airbus Face Pressure to Innovate

Kirby’s criticism highlights a longstanding concern among airlines about the limited availability of entirely new commercial aircraft designs.

Boeing and Airbus continue to develop existing aircraft families, but launching a clean-sheet aircraft requires much greater financial commitment and carries considerable commercial risk.

A third conventional aircraft manufacturer could increase competitive pressure, although replicating the scale, engineering capabilities and supplier relationships of the two established manufacturers would be difficult.

United Airlines’ investment in JetZero demonstrates that airlines are willing to explore alternatives beyond traditional aircraft designs.

However, JetZero and other emerging manufacturers must still overcome certification, production, financing, and operational challenges before their aircraft can compete at scale.

The industry’s next major breakthrough may therefore come not simply from another Boeing or Airbus competitor, but from new aircraft technologies that change how airlines operate and serve their markets.

Stay tuned with us.
